June 9, 2026How to Choose the Right Foam Packaging for Your Product
When it comes to protecting your product during shipping, storage, and handling, foam packaging is one of the most effective solutions available. But not all foam is created equal. Choosing the wrong type can leave your product vulnerable to damage, add unnecessary weight and cost, or simply not perform the way you need it to.
Here is a straightforward guide to help you choose the right foam packaging for your product.
Start With Your Product
Before selecting a foam type, consider the specific characteristics of what you are packaging:
Weight and fragility: Is your product heavy, delicate, or both? Heavier products need denser foam with higher load bearing capacity. Delicate products need foam that absorbs shock and vibration effectively.
Shape and size: Irregularly shaped products may need custom cut or contoured foam inserts to hold them securely in place. Standard flat foam sheets work well for simpler shapes.
Surface sensitivity: Products with sensitive surfaces like polished metal, electronics, or optics need foam that will not scratch, abrade, or leave residue.
Chemical sensitivity: Some products, particularly electronics, can be damaged by static electricity or off-gassing from certain foam materials. In these cases, specialized foam is required.
Know Your Foam Types
Once you understand your product’s needs, you can match them to the right foam material. At ADR Packaging we work primarily with two types:
Polyethylene Foam
Polyethylene foam, also known as PE foam, is a firm, closed-cell foam known for its durability and resistance to moisture, chemicals, and abrasion. It is one of the most versatile foam materials available and is commonly used for:
Heavy or dense products that need firm, consistent support Products requiring moisture resistance during transit Long term storage applications Military and defense packaging where durability is critical Custom cut inserts for cases and packaging systems
PE foam holds its shape over time and across multiple use cycles, making it a cost effective choice for reusable packaging programs.
Polyurethane Foam
Polyurethane foam, also known as PU foam, is a softer, open-cell foam that excels at conforming to irregular shapes and absorbing vibration and shock. It is commonly used for:
Delicate or fragile products like electronics, medical devices, and instruments Products with complex or irregular shapes that need a snug, conforming fit Applications where cushioning and vibration dampening are the priority Lighter weight products that do not require the rigidity of PE foam
PU foam is softer to the touch and provides excellent protection for sensitive items, though it is generally less durable than PE foam over multiple use cycles.
Foam Sheets
If you need a simple, cost effective solution for wrapping, layering, or cushioning products without a custom insert, foam sheets are a great option. Available in multiple thicknesses, densities, and colors, foam sheets can be cut to size and used across a wide range of packaging applications.
Consider Your Shipping Environment
The conditions your product will face during transit matter just as much as the product itself. Ask yourself:
Will the package be stacked or compressed during shipping? Will it be exposed to moisture, extreme temperatures, or humidity? How far is it traveling and how many handling touchpoints will it go through? Does it need to survive drops, impacts, or rough handling?
The answers to these questions will help determine the right foam density, thickness, and configuration for your application.
Work With a Foam Packaging Specialist
Choosing the right foam packaging is not always straightforward, especially for complex or high-value products. Working with an experienced foam packaging manufacturer ensures you get a solution that is engineered for your specific product and shipping environment rather than a generic off-the-shelf option.
At ADR Packaging, we design and manufacture custom foam inserts, polyethylene foam, polyurethane foam, and foam sheets for manufacturers, defense contractors, and businesses across Utah. We work with you to understand your product, your shipping environment, and your budget to deliver foam packaging that performs.
