Utah Manufacturers: Why Local Packaging Matters for Your Supply Chain

June 22, 20265 Signs Your Current Packaging is Costing You Money
Packaging is one of those line items that is easy to overlook until something goes wrong. Most manufacturers do not think about their packaging until a shipment arrives damaged or a customer complains. But the truth is, inefficient packaging is often quietly draining money long before any obvious problem shows up.
Here are five signs that your current packaging setup may be costing you more than you realize.
1. You Are Seeing Repeated Product Damage
If you are dealing with damaged products on arrival more than occasionally, your packaging is not doing its job. Every damaged unit means replacement costs, return shipping, customer service time, and in some cases, a damaged relationship with the customer.
Recurring damage often points to a mismatch between the product and the protective packaging around it. Foam that is too thin, crates that are not built for the actual weight and shock load of transit, or generic packaging that was never designed around your specific product can all lead to this problem. A custom foam lined crate built around your product’s dimensions and fragility profile will almost always outperform a generic solution.
2. Your Team Spends Too Much Time Packing
Labor is one of the most overlooked packaging costs. If your team is spending significant time each day figuring out how to pack irregular shaped products, taping multiple layers of protection, or improvising solutions with whatever materials are on hand, that time adds up fast.
Custom packaging designed around your product cuts packing time significantly because the solution already fits. Employees are not guessing or problem solving every time an order goes out, they are following a repeatable process.
3. You Are Paying for Wasted Space
Oversized boxes and crates do not just look inefficient, they cost real money. Shipping carriers increasingly price based on dimensional weight, which means a box that is larger than it needs to be can cost more to ship even if the actual product is lightweight.
Beyond shipping costs, oversized packaging also wastes warehouse space, increases material costs, and often requires more void fill to keep products secure during transit. Right sized custom packaging solves all of these issues at once.
4. You Are Reordering Packaging Materials Too Often
If you find yourself constantly reordering void fill, tape, or replacement packaging because your current setup is not durable enough or does not protect products effectively the first time, that is a sign your packaging strategy needs a second look.
A well designed crate or container should hold up across multiple shipments, particularly for returnable packaging programs. If your packaging is essentially single use because it gets damaged or because it is not designed for reuse, you are paying for new materials again and again when a better designed solution could be reused dozens of times.
5. You Have Not Reviewed Your Packaging in Years
Packaging needs change as your products, volumes, and shipping methods evolve. A solution that worked well for your business five years ago may not be the most cost effective option today. Material costs shift, product designs change, and better engineering options become available over time.
If it has been a while since you evaluated your packaging from the ground up, there is a good chance there is room for improvement, whether that means a redesigned crate, a different foam configuration, or a build up and storage program that reduces how often you are paying for materials and labor.
Getting a Packaging Audit
The good news is that none of these issues are difficult to fix once they are identified. At ADR Packaging, we work with manufacturers across defense, aerospace, medical device, and industrial sectors to design custom corrugated, foam, and wood packaging solutions built around the actual product, not a generic box off the shelf.
If any of these signs sound familiar, it may be time for a packaging review. A relatively small adjustment in design can lead to meaningful savings in damage costs, labor, shipping, and materials over time.
